Box 26969 • Greensboro, NC 27419-6969 • (336) 316-4000 September 14, 2001 Mr. Dave Goodrich N.C. DENR—DWQ—NPDES Unit 512 N. Salisbury Street Raleigh, NC 27604 Subject: Request for Authorization to Construct A Sludge Thickener, At Guilford Mills, Inc. —Guilford East WWTP Kenansville, NC NPDES Permit No. NC0002305 Dear Mr. Goodrich : This letter is to request an Authorization to Construct a Sludge Thickener at subject facility. The facility wastes a portion of it's return activated sludge (RAS) to a 0.5 MG holding tank and the remainder is put on ten (10) sand drying beds. The holding tank is used to hold solids that are periodically pumped out for land application. The plant wants to install a sludge thickener for several reasons. A thicker sludge in the holding tank will effectively increase it's capacity, eliminating a bottleneck that currently prevents sludge wasting at times when it is needed for proper control of sludge age. Also, the plant wants to have biosolids with greater nutrient value to maintain the viability of the land application program. This request also covers the addition of aqua ammonia as a nutrient to be fed to the first aeration basin. This submittal includes: 1. This letter of request. 2. Three (3) sets of Detailed Plans and Specifications for the installation of aBaycor Model MDS 42168-500 Drum Screen, and related equipment, including manufacturer's specifications and performance information. 3. Two (2) sets of Design Calculations and Hydraulic Profiles. 4. Two (2) copies of a Flow Schematic, with sizes of major components (8-1/2" x 11"). 5. Construction Sequence Plan for continuous operation. 6. Item 6 of the submittal requirements requires assurance that the facility can comply with permit requirements, for any system or component that does not have well - established treatment capabilities. We feel that no additional information is required address this requirement, since the proposed sludge thickener has well established treatment capacities. \\FSH-FP\Pbrucsch\documems\Word\NC Plants\Guilford East\Ltr DWQ AioC Sludge Thickcucr.doc RECEIVED / DENR / DWQ Aquifer Protection Section MAR 1 1 2009 Mr. Dave Goodrich September 14, 2001 Page 2 Please call me at (336) 316-4902 if you have any questions or need additional information. Calculate volume of solids to be wasted: (9,730 Ib./ day ) / ((8.34 lb./gal. X 0.015 lb./lb.)) = 77,778 gal./day DETERMINE SYSTEM CAPACITY REQUIREMENTS: Calculate worst -case time required to operate thickener daily: 77,778 gal./day / (75 gal./min. X 60 min./hr) = 17.3 hr/day Note: The above calculations are based on worst -case data or assumptions from a review of the plant's current operating data. Conclusions: The throughput capacity of the proposed sludge thickener is more than adequate to meet the daily wasting requirements of the WWTP. The sludge thickener is expected to have effluent solids concentration of about 6%, but this is not a determining factor in the above calculations. By thickening WAS from 2.0% to 6.0%, the thickened sludge will have only 33% of the original volume, meeting the objectives of this project. It is anticipated that over time, as the sludge thickener is operated, the MLSS will be reduced to the range of 3,500 — 5,000 mg/L. Also, the flow rate may be increased above 75 gal./min as the operators gain experience in the operation of the unit. Both of these actions will greatly reduce the daily operating time of the thickener to maintain the desired sludge age. In normal operation, daily operating time is anticipated to be less than one shift, i.e. less than 8 hours. The capacity of the auxiliary components of the system are adequate to support the maximum rated throughput of the sludge thickener, 200 gal./min. The filtrate return pump is rated at 365 gal./ min. for the design conditions. The polymer blending unit is rated at 8 gal./min polymer feed, which exceeds the maximum polymer feed rate determined by the ,,;Hgd ;;ing sample testing. Paul R. Bruesch, P.E. The purpose of this report is to address this question. Many applications may not require backwash at all, but then again, many do. This will depend on the type of application more than anything. Generally speaking, all DRUM -SCREENS have two spray bars for backwash, one on each side. One side is always spare. Nozzles arc spaced about every 2' , and spraybars are about as long as the screening media. For example, if we consider an MDS 48120, (the 42120, 60120 and 72120 all have the same spraybars) the screening media is 120" long and so is the spraybar_ This means that there are 60 nozzles per side. Each nozzle can deliver up to '/ usgpm at about 40 to 50 psi when using clean water. This would give us a maximum flow rate of 30 usgpm per side at full flow. However, typically the backwash is throttled hack. We do not need to have 12" of spray shooting through the drum. We look to optimize the backwash only for solids removal efficiency with minimal water consumption. So while we should look to hook up for 30 usgpm per side (the maximum flow rate), in fact, we can use much less than this in real operation "Dual -Wash" is a BAYCOR innovation that allows us to offer different backwash needs at the inlet half of the drum and at the solids discharge half of the drum. In essence, each spray bar is split in half, so that four separate backwash elements can be utilized however required. With "Dual -Wash", consumption can be further optimized. In cases where back wash is required, the inlet end of most applications will require more back wash than the discharge ends. Frequency and duration can be set independently for each end Each end can further be throttled to something less than the full flow as required. The subject being W.A.S. (Waste Activated Sludge). We were given the flow of 200 usgpm influent 1 %, desired solids output 6% with polymer. We have pioneered W.A.S. screening and thickening as far back as 1989-1990 and have many installations. From what I understand the other offer was a much smaller unit, something in the 36120 size and with a 102" or 500 micron opening. If we use a comparable unit, our price would be S59, 600.00 us dollars. Our smaller 36120 unit is identical, to what we quoted, only "smaller". The screening area of the 36120 is about 95 sqft, and the 60200- 250 is 261 sqf . In other words, our system is almost 3 times larger. We use woven wire mesh and the last unit I seen from "Andriz" was wedge wire. Wedge Wire is not acceptable in our opinion and experience, because of the wide flat surface and reduced opening area. The MDS DRUM -SCREEN has a solid, stainless steel unibody construction, a screening cylinder with interchangeable screening panels and a headbox assembly. A standard variable speed drive electric gear motor rotates the drum screening cylinder assembly between 3 and 10 rpm. The screening cylinder rotates slowly and quietly on four fully engineered wheels. Interchangeable screen panels, of stainless steel woven wire mesh from 17 microns and up, allow for precise adjustment of the openings in the screen to provide the best screening/solids capture performance to meet your applications requirements. BAYCOR standard features allow you to precisely tune for the performance you want and need. The liquid in the headbox/distribution chamber is directed over weirs onto the internal rotating surface of the screen. Solids remain on the surface of the screen while the liquid goes through the screen media. As the screen rotates, the solids roll on the face of the screening cylinder and are intercepted by the diverter flights. The diverter flights are mounted spirally, with the spiral pointing to the discharge end of the cylinder. As the move Diverhtscontinualy move solids to screening cylinder rotates, the solids drop off one diverter flight to the next Influent discharge end Interchangeable panels until they reach and drop off of the discharge end of the cylinder. The y of stainless steel Woven wire mesh from solids can drop off into a container, conveyor chute or solids dewatering 17 microns and up device for further processing to reduce the water content and/or increase the solids dryness. The unibody design of the MDS DRUM -SCREEN includes a flanged discharge pan that directs the treated water to a tank, channel or pit, or on through further piping. Variable speed The spraying/backwash system (outside) located on the upper half of the d"Ve cylinder, will wash off any solids, grease or other materials sticking to the motor Filtrate face of the screening media and thus keep the inside of the cylinder dean. The backwash can be set manually or timed or programmed to operate on an as needed basis. The MDS DRUM -SCREEN, with its robust and simple, stainless steel unibody construction, its interchangeable screen panels and variable speed drive is truly the state-of-the-art in screening technology. A Drum assembly What Makes BAYCOR Different Design Philosophy The BAYCOR design focuses on simplicity. Our goal is to make our systems perform better, make them more reliable, make them simpler to operate and easier to maintain. Our systems are designed to be flexible to meet with the demands of day to day operations. With more than 150 units installed in all sorts of applications, we believe that we are fulfilling our philosophy with our advanced solids/liquids separation and thickening technology. The simplicity of our unique design simply gives us better performance. We build our units to ensure that reliability over the long term will not be a concern. Our systems represent permanent investments that retain their value better than any other piece of wastewater treatment or process equipment. Tunable, adaptable performance that operators can understand and adjust to meet with the needs of their operations make BAYCOR the systems of choice. At BAYCOR we have incorporated a number of "Firsts" into our Advanced Designs: Drum Our drum is a fully engineered, structural element of our design and is independent of the screening media. The robust drum is channelled and panel -ready, and can be outfitted with panels of any size opening. Removable diverter flights are also part of the drum assembly, and are attached to the channels. Panels Panels are available in a variety of opening sizes and types. As a standard, we use a robust multi -weave media of 304 stainless steel construction. (Other grades of stainless and other alloys are also available.) Panels are easy to change out. In difficult solids/liquids separation applications, we have the ability to "tune" the openings in the drum to match the process and operational needs required. It is as easy to do in a pilot unit as it is in the full scale system installed at the plant. Wheels As simple as wheels are, BAYCOR has made a science out of them. Our wheels have been totally designed for maximum life and minimum maintenance. Two heavy duty dual -row ball bearings serve each wheel. Wheels and bearings operate at a small fraction of their maximum load. We use top quality bearings 100,000 hours. A unique feature of our advanced design also eliminates the need for separate guide rollers or cam followers. BAYCOR advanced, in-house wheel design is engineered simplicity. Unibody BAYCOR unibody construction is simpler, cleaner and stronger than conventional designs. Sturdy enough to meet pulp mill standards, our unibody is destined to last for generations. Built on pairs of feet of uneven length, we add a natural elevation to the discharge end of the unit. The cliverter flights in the drum slowly move the solids forward and slightly uphill, out of the water that naturally runs back. The unibocly also automatically incorporates an integral drain pan. Experience Since BAYCOR introduced our design and pioneered the use of woven -wire mesh in the screening industry many years ago, we have built up an enormous amount of application experience. BAYCOR's unmatched Application Experience and Factory Support are at the forefront of the technology. Commissioning and start-up optimization are part of a system's purchase. There is no substitute for experience. The advantage that the MDS delivers in dryer solids was required to meet with the dry solids required from the press (50%+). Two MDS units in fibre recovery/service. The BAYCOR advantage was required to capture fibre that was previously lost to treatment: The de -inking sludge comes off of flotation clarifiers at 2-3%, with as much as 40% clay or ash. The solids come off our MDS at 12 to 15 to 18% allowing the press to meet its goal. The recovered fibre is also cleaned and thickened at the same time. Exceptional MDS performance - each unit recovers more than 6-9 tons of fibre per day, achieving payback in weeks after installation. Two MDS units in secondary (waste activated) sludge thickening service. Free of ---1 % is pretreated with polymer at about 7 to 8 kg/ ton of dry solids. The BAYCOR MDS system thickens the secondary sludge to 8 to 10% consistently. The BAYCOR advantage was required to achieve dry solids content that would allow blending of the thickened WAS with thickened primary sludge to allow for effective dewatering in a screw press, prior to burning of the pressed solids. Improved and relined over 15 years, the PB Series is the most popular liquid polymer feeder ever offered, with over 10,000 units at work around the world. Various models cover a polymer solution flow range from 0.1 to 20 USGPM_ Unlike most polymer feed- ers, the PB Series works equally well at very low How rates. Compact and Portable The PB Series is compact. Its footprint is only 1.to square feet depending on frame size. It is lighter than most other polymer feeders, making it ideal for portable use or where intermittent use requires the system to be stored in one location and used in another. THE ORIGIN A L el008 The Right Energy at the Right Time The patented multi -zone mix chamber provides uni- form dispersion energy at the moment of initial poly- mer wetting. This high energy mixing prevents agglomerations, eliminat- ing the need for extended mixing and aging time. The partially swollen polymer then enters a low energy zone where activation con- tinues without the destruc- tion associated with batch mixing. More for Less Replacing a batch mixing or static mixer system \vith a PB Series results in reduced polymer con- sumption (20-50%) and improved performance;_ Polymer use is reduced by eliminating agglomerations (wasted polymer) and frac- tures (broken molecules). Improved performanoc is realized, by exposing more charge sites_ 11/03/00 FRI 12:46 FAX Dependable motorized mixing Visnai indicalinn nl' mixing polymer feed and CfluCicnc}.
